SO i opened him up last night and found that the gun is screwed on. I dont want to have a gaping hole in his hand to take off the gun. why is he the only one who had his gun attached like that?

I took the screw out and it can remain in position with the post hole in the left hand. I have no idea why they had to place a screw there.

Can you explain that, please. Why would a drop test make them attach an accessory, to the arm?

Probably added the screw since it's so huge and heavy of a gun. I doubt removing the screw will leave that noticeable of a gaping hole.

First thing I did after transforming him was take out that screw. It's an awesome gun and looks great with him, but it needs to be removable.

As for why they screwed it in, my guess is because of the wierd way it's held the screw gave it much stronger support. The way he holds it puts all of the gun's weight on a small peg on the side of the gun, it's a very odd and off-balanced way to hold a gun.

Transformers have had holes in their hands since their inception. Think of it as a G1 homage :p

As for whys and wherefores... I can't imagine it has thing one to do with drop tests. The gun itself is much too large to be a choking hazard and its too sturdy to break into pieces.

It was probably more a case of "this is a key part of his altmode and in our resin test mold it was always falling off so to make sure, we bolted it on in an easily removable fashion" than anything else.

Take it off, the hole is not very noticeable.
